The Mistakes I See Most Often
From the outside, sanding epoxy resin looks like the easiest part of a project. Sand, wipe, polish, done. The reality is it's where most of my emergency calls start—someone calling at 9 p.m. with a concrete overlay that cures cloudy, or a marine pour that needs reworking before the weekend haul-out. The good news: if you know the sequence, most of these problems are fixable in an afternoon.
This checklist is for anyone working with epoxy overlay for concrete, pro marine epoxy resin, or clear casting resin who has one specific question: can you sand epoxy resin? Yes. But it isn't 220-grit-and-go.
In my role coordinating technical service for Olin's epoxy product line, I've handled 200-plus urgent calls about sticky surfaces, burnt resin, and the dreaded "why is my pour still cloudy." Same answer every time, eight steps. Here they are.
Step 1: Confirm the Resin Is Actually Cured—Not Just Dry
This one trips up experienced woodworkers, not just beginners. A resin surface can feel dry to the touch at 12 hours. That's not the same as being ready to sand.
What I mean is that epoxy cures through a chemical reaction, and the surface cures first. The material underneath can stay soft for the better part of a week, especially if your shop sits below 70°F (21°C). If you sand at that point—put another way—you're cleaning gummed-up sandpaper instead of shaping your project.
For epoxy overlay for concrete, I recommend a minimum of 72 hours at stable room temperature before any sanding. For pro marine epoxy resin, follow the cure schedule on the current technical data sheet; if I remember correctly, most marine systems call for seven days before abrasive work. And in a cold garage in January, those timelines stretch.
Step 2: Identify Which Epoxy You're Sanding
Different chemistries behave differently under abrasion:
- Solid epoxy overlay for concrete—rigid, hard, sands clean, but eats through grits fast.
- Pro marine epoxy resin—tougher, more flexible at the molecular level, and more likely to load sandpaper if you're impatient.
- Thin-film coatings—soft enough that heavy sanding burns through to the substrate.
Speed, quality, price. Pick two. For sanding, the real triangle is grit, pressure, and patience. You need all three in balance, and the balance point depends on what's under the sander.
Step 3: The Grit Ladder—Don't Skip the Coarse Grits
Let me rephrase: the fastest way to sand epoxy resin is to start at 80 or 120 grit and work through the sequence—80, 120, 180, 220, 320, 400. I know it's tempting to start at 220 and save a pass. But if you're fixing a defect in an epoxy overlay for concrete, the problem sits in the top fraction of an inch, and you need to reach it.
Three things to remember: slow speed. Light pressure. Let the weight of the sander do the work.
The upside of the coarse start is speed. The risk is creating divots. I keep asking myself the same question on every repair: is this worth potentially leaving a swirl pattern in the final polish? Calculated the worst case: a deeper scratch that laughs at your finishing passes. Best case: the defect is gone in ten minutes. The expected value says start coarse—but only with a light touch and overlapping strokes.
Step 4: Edge Work—The Part Everyone Forgets
Epoxy overlay for concrete fails at edges, because people sand edges exactly the same way they sand the field. The edge of the pour is thinner. Sand through the high spot and you've cut into material that will show a halo under any direction of light.
When I'm triaging a rush repair, I tell clients to back the sander off the edge and work diagonally toward it. You're not feathering the edge into the floor; you're keeping the same coating thickness as the field while flattening the high point.
If the high spot is severe, step away from the power sander. Use a flat block to level it by hand. It takes longer—that's the trade—but it's the difference between fixed and rebuilding the surface.
Step 5: Wet Sanding from 400 Upward
For tabletop-grade clarity, switch to wet sanding at 320 or 400 grit. Water does two things: it flushes debris, and it lubricates the resin so the surface doesn't heat up and smear.
With pro marine epoxy resin, I'm more conservative: start wet at 400 and work up to 600 or 800 before buffing. Marine-grade resin tends to be more flexible, which means more friction, which means more heat, and heat makes resin go the opposite of hard. It gets softer.
That said, if the surface looks hazy after wet sanding, don't panic. That's normal—it's microscopic sanding lines. The buffing compound brings them out.
Step 6: Know When You've Gone Too Far
Hard truth: you can sand through an epoxy overlay faster than you think. The sign is color. If the sanded area looks lighter than the rest of the surface, you've thinned the overlay. At that point, the honest fix is a recoat, and I'd rather walk someone through a recoat than rescue a patch.
Looking back, I should have recommended recoats more often early in my career. At the time, I wanted to save the original pour, so we'd blend, patch, and buff—and a few months later, the line reappears. If I could redo those jobs, I'd say it on day one: a recoat isn't a failure. It's the same cost as a promising repair, it lasts longer, and you're not betting on a thin film to keep its looks.
Step 7: Blush, Puddles, and the "It Looks Wet" Problem
Amine blush is the white, waxy haze that can form on epoxy surfaces during cure, especially when humidity sits above 50%. If you sand before removing it, you're pressing wax deeper into the surface.
The fix: wash thoroughly with warm water and a mild detergent—or a purpose-made blush remover—dry it, and then sand. I want to say a third of the "my epoxy won't polish" calls I've logged trace back to blush that was sanded into the finish. But don't quote me on that number; it's a memory, not a metric.
Step 8: Safety—Spills, Leaks, and the SDS You Should Already Have
Last on the list, first in importance. If you're working with pro marine epoxy resin, you've got two components that are safe when handled with basic care. But when a container tips over in a van, a pail cracks in storage, or a cartridge bursts in the sun, you need a plan.
A note on the phrase "olin chemical leak": most of the calls I take aren't about plant-level incidents. They're about small, real-world spills—a half-full hardener bottle, a 5-gallon resin pail, a leaky cartridge. Here's the drill:
- Absorb, don't wipe. Paper towels smear resin and spread the surface area. Use sand or an inert absorbent first.
- Control traffic. Stop people walking through the spill. Uncured epoxy is miserable to get out of boot treads.
- Have the SDS within reach before you start. Every time. Olin customers can pull current safety data sheets and technical data sheets through the Olin login on the customer portal. If you don't know where your SDS are, treat "locate the SDS" as Step 0 on every project.
- Ventilate. Sanding epoxy makes dust. Cured epoxy dust is a mechanical irritant—not a chemical catastrophe—but a mask rated for fine particulate is not optional.
The Mistakes I See Most Often
Put together every "can you sand epoxy resin" call I've taken, and three errors dominate:
- Sanding before full cure. The surface passes the touch test but the bulk isn't hard enough. Result: pulled fibers, smeared finish, lost afternoon.
- Skipping middle grits. Jumping from 120 to 400 doesn't save time. It gives you a finish that looks acceptable for 24 hours, then shows you exactly where you skipped.
- Not asking what's "not included." It's a strange item for a sanding checklist, but it belongs here. When you buy an epoxy overlay or marine epoxy, the supplier who lists everything upfront—resin, hardener, tooling, delivery window, even the rush-fee structure—is the one you can trust when something goes wrong and you need the correct product fast. I've learned to ask "what's NOT included" before "what's the price." The supplier who shows all the fees, even when the total makes you wince, costs less in the end.
At least, that's been my experience with epoxy work that has a deadline attached.
The checklist: cure confirmed. Resin identified. Grit sequence respected. Edges handled. Wet finish. Recoat if you have to. Blush removed. Spills absorbed. SDS in reach. In that order.
